The Problem With Traditional Cementitious Fill

Flowable fill and grout-based solutions have long been the go-to solution for addressing underground voids, but they come with inherent limitations that can create new problems over time.

Cement-based materials are heavy, placing additional load on already compromised soils and surrounding structures. That added weight can accelerate settlement, increase stress on adjacent infrastructure and lead to cracking or displacement elsewhere in the system.

Shrinkage is another concern. As cementitious materials cure, they can shrink and separate from surrounding soils, leaving gaps that reintroduce instability. In high-volume or irregularly shaped voids, achieving complete fill is difficult, often requiring multiple placements and extended cure times.

For municipalities and DOTs managing aging infrastructure, these limitations translate into higher costs, longer project timelines and increased risk.

The FillFoam™ Solution

FillFoam™ is a versatile, NSF/ANSI/CAN-61 certified void-filling foam solution made from aerated resin and hardener. When you inject it into a void, the material fills the available space, conforming to irregular geometries while stabilizing surrounding soils. FillFoam™ is installed as an injected foam fill to occupy void space and support surrounding soils. It is a void filling solution, not a surface repair material, and should be specified and installed based on void geometry, access, and performance requirements.

Frequently Asked Questions

FillFoam can begin to solidify in a few minutes. The temperature and moisture in the surrounding environment will impact how long it will take to cure.

FillFoam is not polyurethane foam material that is created by a water or gas blown chemical reaction. FillFoam is a plural component material that is air blown.

The same material can achieve a range of densities. The equipment settings control the output of density.

This will be based on the density of foam installed. A drum set of FillFoam will produce 2 cubic yards of high density foam or over 8 cubic yards of lightweight low density foam. The larger tote sets can produce 5 times more than a drum set. FillFoam densities can range from 4-15 pounds per cubic foot or 108-405 pounds per cubic yard.

The advantage is that there is no heat during FillFoam installation. On high volume applications where heat would be a concern for polyurethane, FillFoam is safer. FillFoam will not replace polyurethane for concrete lifting, but will be much more efficient to fill voids.

Also, some applications where material needs to be pumped long distances FillFoam can flow as far as 500 ft or up to miles based on the density. Polyurethanes ability to flow would be limited by the reaction time. It is a matter of using the right product to fit the specific project conditions. There are times that could be polyurethane foam, FillFoam or both.

FillFoam is pumped and installed pre-expanded. There is no expansion after the product is installed.

The strength of the material or shape of the foam does not change when it is saturated with water. The weight per cubic foot of the foam will increase with the absorbed water, but the water can also be easily pulled from the adjacent soils or plants as needed. Another interesting fact, FillFoam will never saturated 100%. 30% will always remain air and cannot be saturated. This allows the foam to stay buoyant.

FillFoam while having great insulation properties is not specifically designed to be used for insulation.  Water is a bi-product of the curing material.  The excess moisture can cause damage to building materials.  When first installed, there is also an odor from the foam.  This can be an annoyance when installed in a confined space. 

Yes, FillFoam™ is designed to be excavatable with typical excavation equipment in many applications. Excavation effort can vary based on installed density, cure state, confinement, and site conditions. If future excavation access is a requirement, we can recommend an appropriate density range and installation approach during the spec/submittal review.
